The Challenge
Stock Issues
The manufacturer faced issues in plan execution like missing priority parts, missing checks on availability of stock etc. that reported an average of 40 complaints/ month.
Unoptimized warehouse layout plan
Our team discovered that the layout plan of the warehouse was unoptimized. For example, poor goods storage plan significantly increased the amount of time spent in searching of products for picking and dispatching which, in turn, increased working hours and resulted in cost overheads.
Higher Lead Times
Two warehouses, located 100 km apart, increased process redundancies, the number of storage and transportation touchpoints, and the overall lead time.

Improvements with Lean Six Sigma
We implemented Lean Six Sigma principles and tools to the analysis of business processes. This led to improvements in performance metrics.
Service Integration
We integrated our key logistics services like in-plant logistics, warehousing, and transportation (long-haul and short-haul) services giving us full control of goods from the finished goods storage of the plant till the supply to its customers’ assembly line. This, in turn, substantially improved the execution time.
Redesign Complete Warehouse
We redesigned the complete warehouse to improve the movement of manpower between storage locations, which speeded up the material handling process.
Establishing JIT (Just-In-Time) Warehouse
We established and started operating JIT warehouse with defined time-based deliveries to the manufacturer’s customers and its warehouses across India.
